Update for 2026: Although it seems to be rare, some swappers have experienced issues with their original 5-speed starter not correctly meshing with the ring gear on the flywheel. To eliminate this issue, all 02S 6-speed kits now include a starter alignment kit, which consists of a compostable guide to enlarge the starter hole in the bellhousing using a file or dremel, and an adapter to be permanently installed into the hole for correct starter alignment with a 02J/02A/early 0A4 (BRM) starter. As an alternative to using your original 5-speed starter, the starter with part #02Z 911 024 D, only originally used in overseas markets, may be used instead, which is a direct fit for the unmodified 02S starter opening, and Mk4/Mk5 TDI flywheels.
This is a kit designed to adapt a 2019+ 02S 6-speed manual transmission from 1.4 and 1.5T gas engines into a Mk4 TDI. This transmission is an excellent choice for those not exceeding the torque capacity of a 02J, as it allows the reuse of the original 02J axles, mounts, clutch/flywheel, starter, hydraulics, and shifter/cables/bracket, unlike a 02M or 02Q conversion. Gears 1-5 are geared similarly to the stock 02J, with 5th being 0.77 vs 0.75 (ALH) or 0.74 (BEW), 6th being 0.625, and the final drive being the same as stock 02J TDI. For reference, at 120km/hr in 6th, I’m at about 2k rpm with this transmission.
This kit has 3 components, one or all of which will be needed depending on your specific needs.
Shift bracket adapter – Minimum for any conversion, this adapts the stock 02J shifter cable bracket to the 02S (two bolt holes were moved). No adjustments to the cable ends should be necessary when using this bracket.
VSS Speed Sensor and Reluctor – Plug and play solution to the lack of VSS on the 02S. This adds a reluctor to the left/driver’s side axle, and a sensor mount to read a speed signal from it. It uses a 2.0T cam sensor, sold separately (06C905163B), which plugs right into the OEM speed sensor plug with no wiring required. There are versions for both 100mm axles (stock TDI 02J and 02S), and 108mm axles (if using axle cups from a 1.8T/VR6 02J). Note that alternatively, certain years of Mk4 clusters can be programmed to receive the speed signal from the ABS module over CAN. I also offer this programming service if the cluster is shipped to me.
TDC Drill Jig and Hole Plug – Needed for mounting on an ALH or any engine that requires viewing of the flywheel TDC mark for timing belt maintenance. The 02S has no hole in the bellhousing, so this portion of the kit contains a drill jig for drilling a hole in the bellhousing and marking the center, plus a plug to keep the hole sealed while the vehicle is in use. The jig is made with compostable PHA material which will break down in any moist environment.
